One method, hinted by CEO Alan Mullaly is in shaving weight. The current F-150 uses a fully-boxed steel frame, which is strong, but heavy, so for the next generation truck an option being considered is a chassis made from magnesium alloy. There's a good deal of logic to this. Magnesium is currently one of the most abundant elements on earth and is 36 percent lighter than aluminum. It's also being increasingly adopted by automakers, primarily on suspension components and engine blocks, but also body panels. In fact Ford managed to shave some 22 lbs off the Lincoln MKT crossover utility vehicle by using separate aluminum and magnesium panels for the rear lift gate instead of ordinary stamped steel. Along with the frame, Ford is also exploring the possibilities of using aluminum body panels on the next F-150, though for strength and durability a steel skin will likely remain. As for powertrain options, there's no official word on what might be offered down the road, though expect a next generation EcoBoost V6 and possibly an inline-five cylinder engine, maybe a turbo diesel. The first design, codenamed "Puma" during its development, replaced the older Endura-D unit which had been around since 1984. Commercial versions of the Puma unit replaced Ford's older "York" type unit used in the Transit , and many other manufacturers' vehicles - most notably the London Taxi . Other, unrelated units in this range have been developed in conjunction with PSA [ 1 ] [ 2 ] . These are part of the DLD family. Mazda also uses the DLD engine in the Mazda2 and the Mazda3 , calling it the MZ-CD or CiTD . The Ford/PSA joint-venture for the production of the DLD was announced in September, 1998. [ citation needed ] Officially, there are two families of engines in the range: The 1.4L is generally non intercooled The 1.6 L always intercooled Ford later added their unrelated 1.8 L DLD-418 engine to the DLD family, though it is properly part of the Ford Endura engine family. [ edit ] 1.4 "Tiger" The Duratorq DLD-414 (or DV4 ) is a 1.4 L (1399 cc/85 cu in) straight-4 turbo - Diesel . Output is 50 kW (67 hp) at 4500 rpm and 160 N·m (117 ft·lbf) at 2000 rpm. This engine was developed in Trémery by Peugeot, as described in the joint-venture agreement with Ford. The DV4 is available in two versions: One, an 8-valve design, uses a Borg-Warner KP35 turbocharger , but no intercooler . This is the same turbocharger as the Renault K9K Diesel. It is Euro III compliant, but received a diesel particulate filter in 2006 to make it Euro IV compliant. A second version uses a DOHC 16-valve design, with an intercooled variable geometry turbocharger . This derivation will no longer be built from 2006, as it will not be able to comply with the Euro IV regulations. It also uses Delphi Automotive Systems 's DCR1400 common-rail injection system. [ edit ] 1.6 "Tiger" The DLD-416 (or DV6 ) is a 1.6 L (1560 cc/95 cu in) 90 hp or 110 hp (82 kW) version also used by Ford , Mazda , Volvo , Mini , Peugeot and Citroën . It is completely unrelated to the 1.4/1.6 units, and is a development of Ford's 1.8 8v Endura-D engine that saw service through the 1980s and 1990s. [ edit ] 2.0 Released in 2000, to coincide with the launch of the Mk3 Ford Mondeo , the Duratorq ZSD-420 was initially available as a 2.0L (1998 cc) direct injection turbodiesel . Producing 115 PS (113 hp/85 kW) and 280 Nm (207 ft·lbf) it was a vast improvement over the 1.8 Endura-D powering the Mk2 Mondeo. It featured a 16-valve cylinder head with twin chain driven camshafts and utilised a variable geometry turbocharger with overboost function. In late 2001 the engine was fitted with Delphi common rail fuel injection and called the Duratorq TDCi ( T urbo D iesel C ommonrail i njection), with the original unit being renamed the Duratorq TDDi ( T urbo D iesel D irect i njection). Although generally identical to the original engine, the addition of the common rail system meant power was increased to 130 PS (128 hp/95 kW), with torque rising to 330 Nm (244 ft·lbf). In 2002 the Duratorq TDDi was replaced by a detuned version of the Duratorq TDCi. Producing 115 PS (85 kW; 113 hp) and 285 N·m (210 lb·ft), this unit used a fixed geometry turbocharger in place of the variable geometry unit used in the TDDi and 130 PS (96 kW; 128 hp) TDCi. Applications: Ford Transit 2002-2006 LDV Convoy 2002 London Taxi TXII 2007-onward Land Rover Defender [ edit ] 2.5 (WLC) Ford introduced a new 2.5L version of the Duratorq for the Thailand-built 2007 Ford Ranger (J97U). It is a 16-valve DOHC engine of the VM Motori 2500 cc engine, with Bosch common-rail direct injection and a variable geometry turbocharger. It produces 143 PS (105 kW; 141 hp)@3500 rpm and 330 N·m (240 lb·ft)@1800rpm. [ 3 ] [ edit ] 3.0 (WEC) A 3.0L Duratorq similar to the 2.5 is also used in the 2007 Ranger as the top of the range. The engine is rated 200 PS (150 kW; 200 hp) and 470 N·m (350 lb·ft). [ edit ] 2005 TDCi (PSA DW Based) Continuing the Ford/PSA diesel engine joint-venture [ citation needed ] , these straight-4 engines are again sold under the Duratorq TDCi name by Ford, and as the HDi by Citroën and Peugeot . An evolution of the existing DW10/DW12 engine [ citation needed ] , the new engines have a traditional belt-driven system, moving away from the chain-driven camshafts of the previous generation (Puma) TDCi engines. Both engines utilise common rail diesel technology and are the result of the fourth phase of the cooperation between PSA and Ford (initiated in 1998) [ citation needed ] . Both engines utilise all-new, third-generation common rail injection systems. The 2.0 engines utilising a system from Siemens and the 2.2 a system from Bosch . In both systems the injection pressure has been increased to 1800 bar. This higher injection pressure, associated with new piezo-electric injectors in which each nozzle is equipped with seven apertures (instead of five previously), allows the number of injections to be multiplied (potentially up to six per cycle) and ensures meticulous uniformity of the diesel injection spray pattern. As a result of this optimised air/diesel mix, combustion is more complete and more uniform, and therefore reduces emissions at source. [ edit ] 2.0 Based on the PSA DW10 engine [ citation needed ] and with a capacity of 1997 cc, this engine was developed by Peugeot engineers in France on behalf of both PSA and Ford Motor Company. The engine was released to Ford models in 2005 Ford Focus , and followed in the 2007 Mk IV Mondeo . An intercooler is always present, as opposed to some applications of its predecessor. In the 2005 Focus, output is a respectable 136 PS (134 hp/100 kW). In the 2007 Mondeo it is offered with 130 PS (128 hp/96 kW) or 140 PS (138 hp/103 kW), mated to a manual or 6-speed Durashift automatic gearbox. In early 2010 this 2.0 unit was updated. The engine had two displacements: 420 cubic inches (6.9 litres), which was used in Ford trucks from 1983 until 1987, and 444 cubic inches (7.3 litres), which was used in Ford trucks from 1988 until 1992 ( naturally aspirated ). The turbo charged version was to be a single year stopgap as production of the new Power Stroke engine was to debut with the 1994 model year. ( turbocharged ). Production of the 7.3 Turbo IDI engine was extended to mid-year 1994. The turbo 7.3 was very similar to the previous 6.9l and 7.3l IDI diesel engines, although the 7.3 IDI Turbo had different wrist pins, different piston rings, as well as different flow capacity fuel injectors. Additionally, the fuel injection pump output was slightly increased to compensate for the additional air charge. These engines were replaced in mid 1994 by the Navistar T444E (7.3L) engine, which was also marketed under the Ford Power Stroke name. The 6.9 IDI, 7.3 IDI, and 7.3 IDIT engines are not in the Power Stroke family. [ edit ] 7.3 In mid 1994, the 7.3L Power Stroke diesel was introduced. Although the previous 7.3 had the same displacement, there were no similarities between the two. The Power Stroke was a direct injection engine, with electronic control. The engine has an 4.11 in (104.4 mm) bore and 4.18 in (106.2 mm) stroke for a displacement of 444 cu in (7.3 L). It utilizes a single turbocharger and in 1999 and later, an intercooler. It utilizes a 17.5:1 compression ratio, and has a dry weight of approximately 920 lbs. This model produced up to 250 hp (190 kW) and 525 lb·ft (712 N·m) of torque in automatic trucks during the last years of production, and 275 hp (205 kW) and 550 lb·ft (746 N·m) of torque on manual trucks. The 1994.5 to 1996/97 DI Power stroke had "single shot" HEUI (hydraulically actuated electronic unit injection) fuel injectors and ran a 15° high pressure oil pump (HPOP) to create the necessary oil pressure to fire the fuel injectors. 1994.5-1997 trucks used a cam driven fuel pump, whereas the 1999-2003 trucks used a frame rail mounted electric fuel pump. The California trucks in 1996 and 1997 had split shot fuel injectors whereas the rest of the trucks didn't get split shots until 1999. The difference between the split shot and single shot are the single shot just inject one charge of fuel per cycle, whereas the split shot releases a pre light load before the main charge to initiate combustion in a more damped manner. This controlled injection helps reduce the sharp combustion 'knock'. The turbine housing was a 1.15 A/R. In 1999, an air to air intercooler was added. The intercooler cooled the charged air from the turbo making it denser. The cooler, denser air would increase the horsepower potential of the engine, while also reducing exhaust gas temperatures (EGTs). The turbine housing was changed to a .84 A/R housing and a wastegate was added. With larger injectors, the HPOP was advanced to 17° to change fueling characteristics. The 7.3 L DI Power Stroke was in production up until 2003 when it was replaced by the 6.0L. In 2003 Ford Motor Company split the year, early 2003 the 7.3 DI was available, and the later part of the year got the new 6.0 L. This version was built until mid December 2006 (2007 model year). Many 6.0 L Power Stroke engines were proven to be unreliable, [ 1 ] and may have cost Ford hundreds of millions of dollars in warranty repairs and leading to a recall and repurchase of at least 500 trucks. There were initial quality challenges which Ford and Navistar have mostly rectified. The reliability of the later 6.0 L engines, after the dealership technicians were fully trained on the product, has been very good. Many early problems were disastrous, requiring total engine replacement. There were also minor problems resulting from the unreliable variable-vane turbocharger solenoid, EGR valve carbon deposit clogging or sticking, defective Exhaust Back Pressure (EBP) sensor/connector, numerous PCM (Powetrain Control Module) recalibrations, fuel injector harness chafing/crushing and other minor driveability and QC issues. There were many running changes to the engine and in the 2006 year model the 6.0 had the lowest rate of warranty claims across the board for Ford Motor Company when compared to all of Ford's gas and diesel engines. [ citation needed ] The EGR valve carbon deposit issue in the 6.0 L has proved common enough to merit some special attention. When the valve clogs, it requires replacement, which has often been done under the powertrain warranty. However, it has been discovered that extended idle times are the cause of the carbon buildup, as diesel engines have low combustion efficiency at idle speeds. Ford has since resolved the issue via updated programming for the powertrain control module. The engine has an 3.74 in (95 mm) bore and 4.13 in (104.9 mm) stroke for a displacement of 365 cu in (6 L) or 5954 cc. It utilizes a variable geometry turbocharger and intercooler, producing 325 hp (242 kW) and 570 lb·ft (773 N·m) with an 18:1 compression ratio , with fuel cutoff at 4200 rpm, but having a redline of 4500 rpm only attainable with aftermarket performance programming. The new engine has a 3.86 in (98 mm) bore and 4.13 in (104.9 mm) stroke, resulting in a total calculated displacement of 387 cu in (6.3 L) or (6333 cc). This new engine increased power ratings up to 350 hp (261 kW) and torque to 650 lb·ft (881 N·m) at the flywheel. Horsepower and torque are achieved at 3,000 rpm and 2,000 rpm respectively. It also features a sequential turbo system. The main components of this system are a smaller non wastegated turbo providing boost to a larger variable geometry turbo. This system is designed to result in reduced turbo "lag" when taking off from a stop. The series-turbo system is set up to provide a better throttle response while in motion to give a power flow not unlike a gasoline engine. The 6.4 liter also has a Diesel Particulate Filter (DPF) and dual EGR coolers which are capable of reducing exhaust gas temps by up to 1000 degrees before they reach the EGR valve to be mixed in with the intake charge. The Diesel Particulate filter traps soot and particulates from the exhaust and virtually eliminates the black smoke that most diesel engines expel upon acceleration. The engine computer is programmed to periodically inject extra fuel (known as "regeneration" in F-Series) to burn off soot that accumulates in the DPF into ash. This engine must run on Ultra Low Sulfur Diesel ( ULSD ) fuel which has no more than 15 ppm sulfur content; using regular diesel fuel will result in emission equipment malfunctions and violate manufacturer warranties. The 6.4 has had one recall (Safety product recall 07S49 was released on March 23, 2007) that addresses the potential for flames to come from the tailpipe of the International equipped 6.4 L diesel trucks. This problem arises from the new diesel engine Federal Emissions standards starting January 1, 2007, requiring the use of an exhaust after-treatment system. A PCM recalibration has been released to eliminate the possibility of excessive exhaust temperatures combined with certain rare conditions resulting what is becoming known as a "Thermal Event". Honeywell’s single-sequential turbocharger features an industry-first double-sided compressor wheel mounted on a single shaft. Combines the benefits of a small turbocharger (faster response) and a large turbocharger (ability to compress and force more air into the engine for more power) in one unit.
